Angle grinder cutting sheet metal in a Canadian fabrication shop

Sheet metal is unforgiving: it is thin, it shows every scratch, and it warps the moment you put too much heat or pressure into it. Clean cuts, flat blends, and an even finish come down to choosing abrasives that cut cool and remove just enough material.

Cutting and Trimming Without Distortion

  • Thin cut-off wheels (1.0 mm): Minimize heat input and kerf width, reducing the distortion that thicker wheels cause on light gauge.
  • Let the wheel cut: Forcing the cut builds heat and warps the panel. Use steady, light pressure and a sharp wheel.
  • Stainless and coated sheet: Use contamination-free wheels and keep dwell time low to protect both the surface and any coating.

Blending Welds on Visible Panels

On visible panels, the weld has to disappear without thinning or oil-canning the sheet:

  • Use a finer-grit flap disc (P80 to P120) at a low angle, since aggressive grinding dishes thin material.
  • Work in short passes and let the panel cool; localized heat causes warping that is hard to reverse.
  • Finish with non-woven media to remove the last scratches before coating or polishing.

Achieving a Uniform Surface Finish

Large flat panels demand consistency, because any variation in grain shows under light and paint:

  • Use surface-conditioning discs or belts to lay down a uniform directional grain.
  • Maintain consistent pressure and grain direction across the whole panel.
  • For brushed finishes, finish each panel in a single direction so assembled pieces match.

Controlling Heat and Distortion

Heat is the number-one enemy of thin material. Use sharp, free-cutting abrasives, keep moving, and let the work cool between passes. Clamping and backing the panel during grinding also helps it resist distortion.
